In America's largest automotive manufacturing plants, almost everything is driven by AI.
The drone uses buzz and scan stacked pallets into stock parts. The robot arm passes through the programmed arc. The camera will provide sanding tools directly to apply scratches. Undenied taxis will move their vehicles and parts to their next production location. A four-legged Boston Dynamics AI dog named Spot walks through the facility and scans the components so they are snapped into place.
Called the Hyundai Motor Group Metaplant America, the facility is roughly equivalent to 278 football fields and comes with a price tag of almost $7.6 billion.
Celebrating its grand opening in March, the HMGMA facility places Hyundai in a unique position compared to other car manufacturers. While most US automakers are remodeling 10-year-old plants with AI and robotics, Hyundai built AI, Nvidia chips and robotics from scratch at the core. According to Hyundai, each vehicle, including cars from all three brands of Hyundai Motor Group, travels through at least 23 AI-based or robotic systems, and at least 23 AI-based or robotic systems.
Industry analysts told Business Insider that Hyundai's AI-first approach could be a boon to navigate policy changes and customer trends that impact car manufacturers' revenues. This technology helps to improve quality control measures and reduce manufacturing costs in ways that traditional manufacturing disagrees.
“Hyundai's integration of humanoid robots and other things like humanoid robots sets a new benchmark for smart manufacturing,” Erin Keating, executive analyst at Cox Automotive told Business Insider. “Potentially, there could be cost savings and provide Hyundai and others with the ability to respond faster to any industry disruption.”
AI will not replace Hyundai's workforce
At the heart of Hyundai's Georgia operations are integrated digital command hubs that act as digital twins, or computer simulations that reflect physical plants in real time.
The sensors collect data from the entire production floor, and AI algorithms create virtual replicas of each step in the actual manufacturing process.
“AI can play a key role in predicting optimized outcomes and identifying the root causes of production problems,” Johnson told Business Insider. “If quality issues arise during production, AI systems can search for historical data.
Keating said Hyundai's AI will “help to detect defects in real time, analyze the root cause, and propose corrective actions that can significantly reduce rework, scrap and warranty claims.
The brand's two retro modern electric vehicles, the Ioniq 5 and Ioniq 9 SUVs, are built on these highly technical processes. The factory will ultimately serve other Hyundai brands as well. Production of KIA is expected to begin in 2026, with Genesis planning an unspecified future date.
In a press release, Hyundai said that AI and robotic systems will help people continue to be responsible for maintaining the ground robots, data analysis and installation of parts.
Hundreds of roles now include programming 850 robots in the factory, troubleshooting AI, or interpreting production data rather than performing repetitive physical tasks. The company aims to employ 8,500 people at HMGMA by 2031, calling the project the largest single business investment in Georgia's history.
In March, Hyundai said it had already hired 1,000 full-time staff at the factory. The company also plans to build a Hyundai Mobility Training Center near Georgia and train the plant's university-level talent pipeline. The programme is collaborating with three local technical universities and is scheduled to be held this year.
AI can help automakers with cost management and supply chain disruption
Hyundai's large-scale AI investments face major challenges in the current automotive market. Both IONIQ 5 and IONIQ 9 were positioned to benefit from then-President Joe Biden's Inflation Reduction Act. Both cars are eligible for a $7,500 tax credit for EVs assembled with American plants.
However, Americans' EVS incorporation has fallen below analysts' predictions since Hyundai established its position at HMGMA in October 2022. Currently, EV adoption is expected to end in September, so it faces more federal pushbacks.
Hyundai is currently betting that EVS, including the three-row IONIQ 9 released in May 2025, will attract buyers without requiring tax incentives. However, some industry analysts say Hyundai's AI-driven manufacturing could still function, even if they currently rely on EV sales.
The benefits of AI can prove important as automakers face increasingly low-cost Chinese vehicles and ongoing supply chain volatility, such as real-time quality control and faster problem-solving. Morningstar analyst David Wyston said companies employing AI for manufacturing and logistics are better positioned to manage costs and respond to disruptions.
“Automobile manufacturers that leverage smart factories, autonomous logistics and AI for predictive analytics are better positioned to efficiently expand production and meet regulations and consumer demand faster,” Keating said. “AI and robotics are making it impossible to negotiate because of their competitiveness.”
